What Causes Glass Breakage?

Glass breakage can occur for many different reasons. While architectural window film is often discussed when evaluating glass performance, most glass failures are related to factors such as impact damage, thermal stress, manufacturing defects, installation issues, or structural movement.

Understanding the most common causes of glass breakage can help property owners identify potential risks and make more informed decisions about their windows and glazing systems.

Glass Is Strong, But Not Indestructible

Modern architectural glass is designed to withstand significant environmental and structural loads. However, all glass has limits.

Under certain conditions, stresses can exceed the glass's strength and cause cracking or breakage.

Identifying the cause of breakage often requires evaluating the entire glazing system rather than focusing on a single factor.

Impact Damage

One of the most common causes of glass breakage is direct impact.

Examples include:

  • Thrown objects
  • Sports equipment
  • Storm debris
  • Falling branches
  • Accidental contact during construction or maintenance

Depending on the force involved and the type of glass, impact damage may cause immediate breakage or create damage that weakens the glass over time.

Thermal Stress

Thermal stress occurs when different areas of a glass pane experience different temperatures.

As glass heats and cools, it expands and contracts. When temperature differences become significant, internal stresses can develop.

If these stresses exceed the strength of the glass, breakage may occur.

Common contributors to thermal stress include:

  • Direct sunlight

  • Interior blinds and curtains
  • HVAC vents near windows
  • Certain window film and glass combinations

Thermal stress is one of the primary reasons film-to-glass compatibility reviews are performed before architectural film installation.

As a general industry rule of thumb, thermal stress isn’t usually a concern for heat-treated glass (heat-strengthened or tempered), since it holds enough residual surface compression to resist typical thermal stress. For properly fabricated annealed glass, thermal fracture doesn’t tend to become a real risk until the total solar absorption of the glass plus film exceeds roughly 50–60%. This is why film manufacturers publish general "do not install" guidance for certain combinations — for example, solar control film is typically not recommended on clear annealed glass thicker than 3/8 inch, tinted annealed glass thicker than 1/4 inch, or on annealed laminated glass of any thickness, and window area over roughly 40 sq. ft. (insulating glass) to 100 sq. ft. (monolithic glass) raises the same caution flags. The amount of glass encapsulated in the frame ("edge bite") also matters — if it exceeds 1/2 inch on annealed glass, the risk of thermal breakage is elevated whether or not film is applied.

Nickel Sulfide Inclusions

Tempered glass occasionally contains microscopic imperfections known as nickel sulfide inclusions.

These imperfections can remain dormant for years before expanding and causing spontaneous breakage.

While relatively uncommon, nickel sulfide inclusions are a recognized cause of tempered glass failure throughout the glazing industry.

Edge Damage

The edges of a glass pane are often the most vulnerable areas of the glazing system.

Small chips, scratches, or damage that occur during manufacturing, transportation, installation, or maintenance can weaken the glass.

In some cases, edge damage may not cause immediate breakage but can contribute to failure later when additional stresses are introduced.

Building Movement

Buildings naturally expand, contract, and move over time.

Structural movement caused by settling, wind loads, temperature changes, or other factors can place stress on windows and glazing systems.

If excessive stress is transferred to the glass, breakage may occur.

Improper Installation

Glass must be properly supported within the framing system.

Improper installation practices can create concentrated stress points that increase the likelihood of breakage.

Examples include:

  • Improper glazing clearances
  • Uneven support conditions
  • Frame distortion
  • Improper setting blocks
  • Excessive frame pressure

These issues may not become apparent until months or years after installation.

Manufacturing Defects

Although modern glass manufacturing processes are highly advanced, defects can occasionally occur.

Examples may include:

  • Internal glass imperfections
  • Edge quality issues
  • Tempering defects
  • Lamination defects

These defects can sometimes contribute to glass failure under certain conditions.

Weather and Environmental Conditions

Extreme environmental conditions can place additional stress on glazing systems.

Examples include:

  • Rapid temperature changes
  • Severe storms
  • High winds
  • Hail impacts
  • Heavy snow loads

The effect of these conditions depends on the glass type, building design, and overall glazing system.

Can Window Film Cause Glass Breakage?

Architectural window film does not automatically cause glass breakage.

However, because window film changes how solar energy interacts with glass, certain film and glass combinations may increase thermal stress.

This is why film-to-glass compatibility reviews are so important.

When properly selected and installed on compatible glazing systems, architectural window film can provide significant benefits while minimizing thermal stress concerns.

Why Compatibility Reviews Matter

Not every film is suitable for every type of glass.

Factors such as:

  • Annealed glass
  • Tempered glass
  • Laminated glass
  • Single-pane windows
  • Dual-pane windows
  • Triple-pane windows
  • Low-E coatings
  • Window size and orientation

can all influence thermal stress and compatibility. Shading patterns matter too: straight-line shadows across most of the glass are generally fine for clear annealed glass, angular or L-shaped shading is marginal (especially on tinted or coated glass), and narrow perimeter shading is the riskiest pattern of the three. Interior shading devices like blinds or drapery can create a similar problem by trapping heat against the glass, so a couple of inches of clearance between the treatment and the glass is generally recommended.

Evaluating these factors before installation helps identify products that may be suitable for the application.

Can the Cause of Breakage Always Be Determined?

Not always.

In many cases, determining the exact cause of glass breakage requires professional evaluation.

Multiple factors may contribute to a failure, making it difficult to identify a single cause with certainty.

The appearance of a crack alone is often insufficient to determine why the glass broke.

How Can the Risk of Glass Breakage Be Reduced?

While no glass system is completely immune to breakage, risk can often be reduced by:

  • Using properly specified glazing systems
  • Maintaining windows and frames
  • Avoiding unnecessary edge damage
  • Performing compatibility reviews before window film installation
  • Using qualified installation professionals

These practices help improve the long-term performance of architectural glazing systems.
